To calculate the bead charge of a bead mill, multiply the free chamber volume by the filling ratio and by the bulk density of the beads: bead mass (kg) = chamber volume (L) × filling ratio × bulk density (kg/L). For example, a 60 L chamber filled to 75% with yttrium-stabilised zirconia beads (bulk density 3.75 kg/L) needs about 60 × 0.75 × 3.75 ≈ 169 kg of beads.
The formula, step by step
- Free chamber volume: the chamber volume minus the volume taken by the rotor; the mill maker gives this figure.
- Filling ratio: the share of free volume filled with beads, set by the mill design.
- Bulk density: the weight of one litre of poured beads, including the gaps between them.
Bulk density of common grinding media
| Bead type | Typical true density | Bulk density used for the calculation |
|---|---|---|
| Yttrium-stabilised zirconia (INFOR grinding media) | 6.03 g/cm³ | 3.75 kg/L |
| Zirconium silicate | about 4 g/cm³ | check the supplier data sheet |
| Glass | about 2.5 g/cm³ | check the supplier data sheet |
The zirconia figures are from INFOR's grinding media series, supplied in 0.1-2.2 mm sizes. For other beads, use the bulk density on the supplier's data sheet.
Worked examples
| Free chamber volume | Filling ratio | Bead | Bead charge |
|---|---|---|---|
| 6 L | 75% | Zirconia, 3.75 kg/L | 6 × 0.75 × 3.75 ≈ 17 kg |
| 60 L | 75% | Zirconia, 3.75 kg/L | 60 × 0.75 × 3.75 ≈ 169 kg |
| 150 L | 70% | Zirconia, 3.75 kg/L | 150 × 0.70 × 3.75 ≈ 394 kg |
These examples show the method; the filling ratio for a real mill comes from its manual or from the maker.
How to choose the filling ratio
- Too few beads: fewer collisions, lower efficiency, a wider size distribution.
- Too many beads: higher power draw, more heat, faster wear of beads and parts, higher pressure at the separator.
- Smaller beads and higher viscosity often need a slightly lower ratio to control heat and pressure.
- Vertical screen-free mills and dual-power mills have their own recommended charge; follow the maker's figure.
Topping up for bead wear
Beads wear during use, so the charge falls and efficiency drops. Track motor power or energy per batch, and at regular intervals empty, sieve and weigh the beads, remove undersized fragments, and top up to the original weight. Worn fragments are a main cause of screen clogging. How to choose the bead material itself is covered in zirconia beads vs glass beads.
